CHAPTER ONE

INTRODUCTION

The implementation of lean principles in manufacturing has gained significant attention in recent years as companies strive to improve their operational efficiency, reduce waste, and enhance overall performance. This research topic focuses on examining the impact of lean principles on the manufacturing performance of Dangote cement Cameron Cement Manufacturing Company located in Doula littoral region Cameroon. Lean manufacturing, originating from the Toyota Production System, is a systematic approach to identifying and eliminating waste in production processes while simultaneously improving product quality and reducing costs (Womack et al., 1990). The core principles of lean manufacturing include value identification, value stream mapping, creating flow, establishing pull, and pursuing perfection (Liker, 2004).  Dangote cement  Cameron Cement company in Douala, Cameroon, plays a crucial role in meeting the region’s cement demand and contributing to the country’s economic growth. As the construction industry in Cameroon continues to expand, it becomes increasingly important for cement manufacturers to optimize their production processes and maintain competitiveness in the market. This research aims to investigate how the adoption of lean principles has influenced various aspects of  Cement’s manufacturing performance in Douala. Also Key performance indicators such as Production efficiency, Waste reduction, Product quality, Inventory management, Lead times will be examined. By analyzing the implementation of lean principles and their subsequent impact on these performance metrics, this study seeks to provide valuable insights into the effectiveness of lean manufacturing in the context of Dangote cement Cameron Cement Manufacturing industry in Douala littoral region Cameroon. The findings of this research could potentially inform best practices for other manufacturing companies in the region and contribute to the broader understanding of lean principles in developing economies.

1.1. Background to the Study

Globally lean principles have been successfully applied in Toyota (Automotive Industry) Toyota’s success is the most well-known. Their Toyota Production System (TPS) is the foundation of Lean principles. Their success fundamentally changed manufacturing and inspired many other industries. Beyond Toyota, many manufacturers globally have embraced Lean. For instance, Danaher Corporation, a diversified industrial company, uses the “Danaher Business System,” which is heavily based on Lean principles. This has led to significant improvements in their production efficiency, quality, and delivery times across its various businesses (Liker & Convis, 2012). Intel, a leading semiconductor manufacturer, has utilized Lean manufacturing principles to improve production yields, reduce cycle times, and minimize defects. They implemented a culture of continuous improvement, standardizing processes, and using data to identify and eliminate bottlenecks. Their approach involved extensive employee engagement in problem-solving (Liker & Hoseus, 2008). Nike a multinational corporation that designs and sells athletic wears , Nike has applied Lean principles to streamline its supply chain, focusing on reducing lead times, improving forecasting accuracy, and minimizing inventory waste. Nike have also implemented a continuous improvement approach in product development and have become more responsive to changing customer demands (Holweg, 2005).Starbucks has implemented Lean methodologies to improve efficiency in its stores. They have optimized store layouts, streamlined order processing, and used data-driven decision-making to reduce wait times and improve customer service. Their use of visual management and standardized processes has played a role in their global expansion (Tapping et al., 2002).

Lean thinking has also been successfully applied in most African companies, Ethiopian Airlines (Aviation): Ethiopian Airlines has been actively adopting Lean principles to improve its maintenance operations, reduce turnaround times for aircraft, and enhance overall operational efficiency. By implementing standardized work processes and focusing on continuous improvement, they have increased their on-time performance and minimized operational costs (EAA, 2018). Although specific public documentation on their application of lean may be limited, they have publicly acknowledged the use of Lean principles in operations. South Africa has seen a number of manufacturing companies adopting lean to increase productivity and improve quality. In the Automotive industries such as Toyota and Volkswagen and FMCG (fast moving costumer goods) industries such as packaged food and beverags , , lean manufacturing has become an important way to remain competitive and address global demands. publications from organizations such as the National Cleaner Production Centre South Africa (NCPC-SA) have documented several cases of Lean implementation across different sectors (NCPC-SA, 2017).Lean principles are slowly being adopted in healthcare facilities in Kenya. A few hospitals are beginning to implement Lean to reduce patient waiting times, streamline medical supply chains, and improve staff workflow. Some studies have shown potential for improvement, although specific details and formal publications may be limited (e.g. Juma, 2020 discusses the need for Lean but lacks a specific case study). In Cameroon The adoption of Lean is still in its nascent stages, but there are some examples of companies in Cameroon that have successfully applied lean thinking. CAMTEL (Cameroon Telecommunications): As mentioned in the previous response, CAMTEL is a public enterprise that has investigated the potential for applying lean manufacturing principles (Ngu, 2019). Dangote cement  Cameron Cement, one of Africa’s largest cement producers, has been at the forefront of adopting Lean Thinking principles to drive operational excellence and improve its organizational performance. This study seeks to investigate the impact of Lean Thinking on the organizational performance of Dangote cement, with a focus on its operational efficiency, customer satisfaction, and financial performance. Through a comprehensive review of existing literature and a case study of Cement, this research aims to provide insights into the effectiveness of Lean Thinking in driving organizational performance and to identify best practices that can be replicated in other organizations. The global cement industry is characterized by intense competition and a relentless pursuit of efficiency.  Manufacturing companies, particularly in developing economies, face pressure to optimize operations, reduce costs, and enhance product quality to maintain market share and profitability.  Cement, a major player in the African cement market, operates in a dynamic environment demanding operational excellence. This study focuses on Dangote cement Cameroon (DCC) and investigates the impact of lean thinking principles on its organizational performance. Lean thinking, a systematic approach to identifying and eliminating waste in all aspects of operations, has gained widespread adoption as a strategy for improving efficiency and competitiveness.  Its effectiveness in diverse manufacturing contexts warrants investigation within the specific context of DCC’s operations in Cameroon. This research will analyze the application of lean principles within DCC, examining the extent to which these methodologies have influenced key performance indicators (KPIs).

1.2 Problem Statement

Dangote Cement, despite maintaining a high production capacity, faces several critical challenges that impact its operational efficiency and market competitiveness. These challenges necessitate an evaluation of lean manufacturing principles as a potential solution to enhance performance and address the following specific issues:

Dangote Cement Company is grappling with the rising cost of clinker, a key raw material in cement production. This increase in input costs directly affects the company’s profit margins. The escalating expenses associated with clinker acquisition pose a significant threat to the company’s ability to maintain competitive pricing in the market while ensuring sustainable profitability. Furthermore, the company is experiencing global supply chain disruptions, which have become increasingly prevalent in recent years. These disruptions lead to potential production delays, and increased logistics costs. The unpredictable nature of these supply chain issues challenges the company’s ability to maintain consistent production schedules and meet market demands efficiently.

Dangote cement faced and is still facing a slight decline in sales despite maintaining a high production capacity (Cameroun Actuel, 2022). This discrepancy between production capability and actual sales performance indicates potential inefficiencies in market demand assessment, inventory management, or distribution strategies. The underutilization of production capacity not only represents a missed opportunity for revenue generation but also suggests possible wastage of resources and increased per-unit production costs. These interconnected challenges highlight the need for a comprehensive analysis of Dangote cement Douala current manufacturing practices.

1.3 Research Questions.
